Salt Spray Chamber Troubleshooting: Common Problems and Fixes

Most salt spray chamber problems fall into a handful of repeating patterns — weak or absent fog, temperature that won't hold, or auto systems that stop triggering. Knowing which of these is a five-minute fix and which needs a technician saves both downtime and unnecessary service calls.

This guide walks through the most common issues reported on salt spray chambers and how to work through them systematically before assuming the worst.

No fog or weak fog generation

This is the most common complaint and usually traces back to one of a few causes, roughly in order of likelihood:

  • Blocked or partially blocked atomizer nozzle — salt crystal buildup is the most frequent cause and often produces a gradual drop in fog output rather than a sudden stop.
  • Low or empty solution/water tank — check tank level and float/sensor operation before assuming a mechanical fault.
  • Compressed air supply pressure too low, on models using an air-driven atomizer — check the regulator setting and inspect the air line for leaks or moisture contamination.
  • Solution concentration incorrect — an under-strength or over-strength saline solution can change atomization behaviour even when the mechanical system is working fine.

Temperature not holding or fluctuating

If chamber temperature drifts during a test cycle, check the door/lid seal first — a worn or salt-crusted gasket lets fog and heat escape, and is a far more common cause than a heater or sensor fault. Also check that the chamber isn't installed in a location with a direct draft, strong air-conditioning airflow or major ambient temperature swings, since these can show up as apparent controller instability that isn't actually a chamber fault.

If seals and installation location check out and temperature is still unstable, the controller sensor itself may need calibration or replacement — this is worth confirming against an independent thermometer before ordering parts.

Fog collection rate out of range

ASTM B117 and ISO 9227 specify an acceptable fog collection rate range, checked using graduated collection jars inside the chamber. If your collection rate is drifting outside range, the usual causes are a partially blocked nozzle changing droplet size, incorrect air pressure, or solution concentration drift — the same root causes as weak fog, just caught earlier through routine collection-rate checks rather than a visibly obvious symptom.

Auto fill or auto drainage not triggering

On models with automatic fill and drainage, a system that stops triggering is almost always a sensor or float-switch issue rather than a pump failure — salt residue building up on level sensors over time is a common and easily overlooked cause. Clean sensor contacts as part of routine maintenance rather than waiting for a failure to investigate them.

Inconsistent results between otherwise identical test runs

When samples that should behave the same way show inconsistent corrosion results across runs, it's rarely the samples — it's usually a chamber parameter drifting silently. Work through temperature log data, fog collection rate and solution concentration for each affected run before questioning the coating or plating process itself; an out-of-range chamber parameter can invalidate a result even when the test procedure was followed correctly.

When to call for service

Nozzle cleaning, sensor cleaning, seal inspection and solution concentration checks are routine tasks an operator can handle directly. Call for service when a fault persists after these checks, if there's any sign of electrical fault or unusual noise from pumps/compressors, or if the chamber is out of warranty and you're unsure whether a part needs replacement rather than cleaning.
